IT-OT integration – Precisol’s IT-OT Bridge & Custom App for CSV file data to 4-20mA Conversion in Process Automation

The Challenge: Disconnected Data for Analog Process Control

Our customer, a manufacturer of specialized liquid compounds, faced a unique challenge in their batch process automation. Critical process parameters, such as target flow rates, dosing percentages, and mixing ratios, were often calculated and stored in CSV files on local IT servers or operator workstations. These CSV files represented the “recipe” for each batch. However, the legacy control systems on the plant floor relied on 4-20mA current output signals to control proportional valves, variable speed pumps, and other analog actuators. 

The disconnect between the digital CSV data and the analog control signals led to: 

  • Manual Data Transfer: Operators had to manually read values from the CSV files and then physically adjust analog setpoints on local controllers or even manually manipulate valves, leading to human error and inconsistency. 
  • Slow Recipe Changes: Updating a batch recipe required manual re-entry of values, making agile production changes difficult and time-consuming. 
  • Lack of Automation: The inability to directly link digital recipe data to analog control inhibited full process automation. 
  • Quality Variability: Inconsistent manual adjustments contributed to variability in product quality between batches. 
  • Inefficient Operations: Time spent on manual data transfer and adjustments reduced overall operational efficiency. 

Our customer urgently needed a reliable and automated way to bridge their IT-OT divide, specifically converting digital data from CSV files into precise 4-20mA analog control signals for their process automation systems. 

The Solution: Precisols IT-OT Bridge with Custom Windows Application for CSV Conversion

To automate this critical CSV data to analog conversion, our customer implemented a tailored solution leveraging the Precisols IT-OT Bridge (acting as a versatile industrial gateway) and a custom Windows application. 

The implementation involved: 

  • Precisols IT-OT Bridge (Gateway): A Precisols industrial gateway, capable of both RS485 communication and featuring analog current output channels, was installed on the plant floor. This gateway served as the crucial link between the IT network and the analog control devices. 
  • Custom Windows Application: Precisol’s team developed a custom Windows application designed to: 
  • Read CSV Files: The application was programmed to automatically monitor a designated folder on a local IT server for new or updated CSV recipe files. 
  • Parse Data: Upon detecting a new file, it would read and parse the specific digital values (e.g., target flow rate in L/min, valve opening percentage) from the CSV. 
  • Calculate 4-20mA Values: Based on pre-defined scaling (e.g., 0 L/min = 4mA, 100 L/min = 20mA), the application would convert these digital values into the corresponding 4-20mA current output values. 
  • Communicate to Gateway: The application would then communicate these calculated 4-20mA values to the Precisols IT-OT Bridge via a standard protocol via USB device communication.  
  • Analog Output to Actuators: The Precisols IT-OT Bridge, upon receiving the digital 4-20mA values from the Windows application, would then set the corresponding Modbus registers for 4-20mA current output signals from the converter device. These analog signals were directly wired to the proportional valves, pumps, and other actuators on the plant floor, precisely controlling the chemical processes. 

This solution created a seamless and automated flow of information from digital recipes to analog control. 

Results: Enhanced Automation, Precision, and Quality

The deployment of the Precisols IT-OT Bridge and the custom Windows application delivered immediate and significant benefits for the customer: 

  • Full Process Automation: Manual intervention for recipe changes and analog setpoint adjustments was eliminated, leading to truly automated batch processes. 
  • Improved Precision & Consistency: CSV-to-analog conversion ensured highly accurate and repeatable control of process parameters, leading to consistent product quality across all batches. 
  • Faster Recipe Changes: New production recipes could be implemented instantly by simply dropping a CSV file into a folder, drastically reducing setup times and increasing production agility. 
  • Reduced Human Error: Eliminating manual data transfer and adjustments significantly reduced the risk of errors, leading to fewer reworks and less material waste. 
  • Enhanced Operational Efficiency: Streamlined processes and reduced manual labour led to higher throughput and overall operational cost savings. 
  • Effective IT/OT Integration: The solution successfully bridged the gap between IT-managed recipe data and OT-controlled process equipment, demonstrating effective IT/OT convergence.
