Real-time Level Monitoring – Leveraging Precisol’s RS485 Gateway's Analog Inputs with Level Transmitters

In diverse industrial environments, from vast water reservoirs and chemical processing vats to grain silos and fuel depots, the accurate and continuous monitoring of material levels is paramount. Maintaining optimal levels is crucial for operational efficiency, preventing costly overflows or critical dry-runs, and ensuring adherence to stringent safety and environmental regulations. While various technologies exist for level sensing, level transmitters with current output (typically 4-20mA) are a widely adopted and highly reliable choice, providing a continuous analog signal directly proportional to the material height or volume. The persistent challenge, however, often lies in efficiently transmitting this vital analog data from remote or distributed locations to a central monitoring system or cloud platform. 

This is precisely where the inherent versatility of a Precisol’s RS485 serial IoT Edge gateway, specifically its integrated analog current input channels, offers an elegant and highly cost-effective solution for comprehensive remote level monitoring. 

The Challenge: Isolated Analog Data from Critical Level Points

Our customer, a company managing a network of bulk storage facilities for various liquids and granular materials, faced a significant operational hurdle. Each storage tank and silo were equipped with accurate level transmitters, consistently outputting standard 4-20mA current signals representing the material level. However, these facilities were geographically dispersed, and many lacked the necessary wired Ethernet infrastructure for modern data integration. 

Their existing level monitoring setup involved: 

  • Manual Inspections: Operators had to physically visit each remote site to read local analog gauges or displays connected to the transmitters. 
  • Delayed Reporting: Data was periodically logged by hand, leading to significant delays in inventory updates, potential transcription errors, and a fragmented, often outdated, view of material stock. 
  • Reactive Management: Without real-time level data, optimizing replenishment schedules, detecting leaks or blockages early, or preventing costly overfills/underfills was extremely difficult. 
  • High Operational Costs: The labour and travel expenses associated with frequent manual checks across numerous remote storage units were substantial and inefficient. 

Customer urgently needed to transform this manual, reactive process into an automated, real-time industrial level monitoring system to enhance efficiency and reduce risks.

The Precisol’s Solution: Direct Analog Input to Cloud for Level Data

The Precisols RS485 serial IoT edge gateway provided the ideal solution due to its unique capability to accept direct analog inputs alongside its serial communication. This feature was pivotal for the customer. 

The implementation involved: 

  • Direct Sensor Connection: Customer directly connected the 4-20mA current output from their level transmitters to the dedicated analog current input channels (e.g., AI1 and AI2) of the Precisol’s gateway. This direct connection simplified the architecture by eliminating the need for an additional analog-to-Modbus converter, thereby reducing hardware complexity and potential points of failure. 
  • Gateway Configuration & Scaling: The Precisol’s gateway was easily configured to accurately read these 4-20mA signals. Its powerful internal software allowed for precise scaling of the current input into meaningful engineering units, such as meters, percentage full, or cubic meters of material. For instance, 4mA could be set to represent 0% (empty) and 20mA to represent 100% (full). 
  • Real-time Cloud Transmission: The scaled level data from both analog input channels, along with any other data from RS485 devices connected to the gateway, was then securely transmitted in real-time. The gateway utilized its integrated LTE cellular modem (perfect for Global Logistics Corp.’s remote sites) to send data via MQTT to their central cloud-based inventory management and logistics platforms. 
  • Cloud-based Visualization & Alerts: The cloud platform provided dynamic dashboards displaying live material levels, historical trends, and automated alerts for critical high, low, or rapidly changing levels, ensuring immediate awareness of any anomalies.

This streamlined approach enabled wireless level monitoring without requiring complex additional hardware or extensive infrastructure upgrades. 

Results: Enhanced Inventory Control and Operational Efficiency

The deployment of Precisol’s RS485 gateways, leveraging their integrated analog current inputs, delivered immediate and significant benefits for the customer: 

  • Real-time Inventory Visibility: Managers gained instant, accurate insights into the exact level of materials in all storage units. This enabled precise inventory management, optimized procurement, and improved overall supply chain planning. 
  • Proactive Anomaly Detection: Automated alerts for abnormal level changes (e.g., sudden drops indicating a leak, or unexpected rises indicating an overfill risk) allowed for rapid intervention, preventing costly spills, material loss, or safety incidents. 
  • Optimized Logistics & Dispatch: With continuous, accurate level data, customer could optimize delivery schedules for incoming raw materials and dispatch outgoing finished products more efficiently, reducing transportation costs and improving turnaround times. 
  • Reduced Operational Costs: The elimination of manual level checks and the prevention of costly incidents (spills, material waste) led to substantial savings in labour, cleanup, and material expenses. 
  • Simplified and Robust Architecture: The use of the gateway’s direct analog inputs reduced hardware complexity, installation time, and potential points of failure compared to solutions requiring separate analog-to-digital converters, increasing overall system reliability. 
  • Enhanced Safety & Environmental Compliance: Real-time monitoring significantly reduced the risk of environmental contamination from overflows and ensured strict compliance with storage and safety regulations.
